Sublimation Printing — Deep Dive
Sublimation is the most technically elegant of all garment decoration methods. The process is rooted in chemistry: under heat of 180–210°C applied with pressure, a special dye-sublimation ink converts directly from solid to gas without passing through a liquid phase. That gas penetrates the polyester polymer chains in the fabric and re-solidifies inside the fibre structure once the heat is removed. The design is not applied to the surface — it becomes molecularly part of the fabric itself.
The practical outcomes of this process are significant. The print cannot crack, peel, or wash off because there is no surface coating to delaminate. Colour vibrancy matches photographic quality with unlimited simultaneous colours, gradients, and fine detail. A 40-colour sponsor logo with complex colour blending costs exactly the same to print as a single-colour wordmark — there is no per-colour setup fee and no colour count limit. The printed area has identical weight and hand feel to the un-printed area because no ink sits on the surface.
Sublimation is the undisputed industry standard for: football, basketball, volleyball, hockey, netball, cricket, cycling, triathlon, and any team sport requiring complex personalised designs with sponsor integration. It is also the method of choice for all-over print streetwear on polyester, leggings, sports bras, and cycling kits. The two primary limitations are fabric-related: sublimation dye bonds only with synthetic polyester fibres, and the base fabric must be white or very light in colour (the dye is transparent — dark bases block colour expression). For dark fabrics or cotton garments requiring full-colour artwork, DTF is the appropriate alternative. Cost addition: $1–3 per unit above the plain garment cost, with zero setup fees per order.
Embroidery — Deep Dive
Embroidery is the oldest and most premium decoration method in apparel manufacturing. Modern embroidery is performed by computerised multi-head machines that simultaneously stitch designs into fabric using thread — typically 100% polyester or rayon thread — guided by a digitised stitch file. The result is a dimensional design where thread is physically woven into the garment, creating a raised, tactile texture that is immediately associated with premium brand quality. Embroidery communicates permanence and craftsmanship in a way that print methods cannot.
The technical specifications matter when ordering embroidery. Stitch count determines cost and production time: a simple left-chest logo might be 5,000–8,000 stitches; a detailed club badge or crest 10,000–20,000 stitches; a large back design 40,000–80,000 stitches. The embroidery machine reads a digitised stitch file — artwork must be converted from standard image formats into this file through a process called digitising, which costs $30–80 per design and is paid once. The digitised file is retained permanently and used at no additional charge for all future orders of the same design.
Embroidery is ideal for: brand logos on polo shirts and business casual apparel, club crests on jackets and hoodies, wordmarks on caps, patches on outerwear, and any application where premium positioning and tactile quality are important to brand perception. Limitations are design-related: true gradients are not possible (embroidery is solid thread colours), designs with photographic detail cannot be reproduced, very fine text below 3mm height becomes illegible, and maximum thread colours per design is typically 12–15. Cost addition: a 5,000-stitch logo adds $1.50–2.50/unit; a 20,000-stitch crest adds $3–4.50/unit, plus one-time digitising fee per design.
Screen Printing — Deep Dive
Screen printing is the dominant decoration method for large-volume graphic apparel and has been since the 1960s. The process works by forcing ink through a mesh screen (stencil) onto the fabric surface — each colour in the design requires its own dedicated screen, and screens must be prepared before printing can begin. This setup cost structure is what defines screen printing's economics: high setup cost per colour, very low incremental cost per additional unit once screens are made.
Two ink systems dominate: plastisol ink is opaque, sits on top of the fabric, and prints vibrantly on both light and dark fabrics. It has a slight raised texture on the garment surface and is the standard for streetwear and promotional apparel. Water-based ink soaks partially into the fabric, creating a softer hand feel with less surface texture — preferred for premium retail applications where the "soft hand" print aesthetic is valued. Screen printing is at its most economical for 1–4 colour designs at 100+ units — the setup cost spread across many units reduces the per-unit decoration cost below any other method.
The economics work as follows: a 2-colour design at 100 units has screen setup of approximately $50–100 total (two screens at $25–50 each) plus decoration printing at $1.00–1.50/unit = total decoration cost of $2.00–2.50/unit at 100 units. The same 2-colour design at 200 units costs $0.50 setup amortisation + $1.00–1.50 printing = $1.50–2.00/unit total. At 50 units the economics start to break down — DTF or embroidery is usually more cost-effective below 50 units per design. Screen printing is not appropriate for gradient designs, photographic imagery, or very fine detail — these limitations are why DTF and sublimation have grown significantly as alternatives for complex artwork.
DTF Heat Transfer — Deep Dive
Direct to Film (DTF) is the newest mainstream decoration method, having emerged as a commercially viable option in 2020–2022. The process prints artwork (including white ink) onto a transparent PET film using modified inkjet technology, then applies a hot-melt adhesive powder to the wet ink before curing. The cured film is then heat-pressed onto the garment at 160–170°C, bonding the design to the fabric surface through the adhesive layer.
DTF's key advantages address the primary limitations of competing methods. Unlike sublimation, DTF works on any fabric including dark cotton, nylon, denim, and blended fabrics — and it prints white ink, enabling vibrant full-colour designs on black or navy garments. Unlike screen printing, DTF has zero setup fees (each print is produced digitally) and can accommodate any number of colours including gradients and photographic detail at any quantity. Unlike embroidery, DTF reproduces photographic imagery and fine detail. It is genuinely versatile: a dark cotton hoodie with a full-colour photographic graphic is a natural DTF application that no other decoration method handles well.
DTF should be distinguished from standard Heat Transfer Vinyl (HTV), which is the older process using solid-colour vinyl sheets cut and pressed onto garments. HTV is limited to solid colours with no gradients, produces a more plastic-like surface texture, and is not used in OEM manufacturing at scale. DTF produces results far closer to sublimation quality — full photographic colour, gradients, fine detail — but on any fabric. The limitation is that DTF sits on the fabric surface (like screen print), meaning the design has a slight plastic hand feel and edges can lift if the garment is not washed inside-out in cold water. Cost addition: $1.50–3.50/unit with zero setup fees, making it the most economical choice for small runs of complex or dark-fabric designs.
Woven and Printed Labels
Labels are a decoration category that brands frequently overlook in cost modelling but that significantly affect brand perception. The right label choice communicates brand positioning before the customer reads a single word of text.
Woven labels are produced on a jacquard loom using coloured thread — the design is woven into the label construction rather than printed on it. They are permanent, extremely durable, and the industry standard for neck labels in premium and mid-market apparel. Cost: $0.15–0.40/label at 500-piece MOQ. The one-time woven label setup fee (loom programming) is typically $50–80, paid once per design. Heat-transfer printed labels are applied by printing onto a transfer film and heat-pressing onto the inside neck. They produce a softer feel against skin compared to woven labels — strongly preferred for activewear interior labeling where woven labels can cause discomfort during exercise. Cost: $0.05–0.20/label with lower MOQ requirements. Rubber and silicone labels are the premium option for outerwear and sportswear exterior branding — producing a raised three-dimensional brand mark in rubber or PVC silicone. Cost: $0.25–0.65/label, commonly used on jacket chests, sleeve branding, and waistbands.
